Sounds very similar to the leak we had on our Sailor 29. I think that over the years water had got into the tank, probably mainly condensation, and had rusted the bottom edge of the tank. It's worth noting that dieasel tanks may be galvanised on the outside but are not plated on the inside.

I decided that the cost of getting the bottom edge cut out and new angle welding was not much less than new tank. Our tanks if about 65 litres and a new stainless tank with baffles was about 125 5 or 6 year ago.

One additional advantage of replacing the tank was that I was able to increase the capacity. I made a cardboard mockup to make sure that I could get the tank in.

I think that if I replaced the tank again, I would fit a tektank as it's easy to see the fuel level.
