What amperages are you using? One thing I can tell you about the Thunderbolt is...The dial settings are not always right. I took an ampmeter to mine and the dial was off by 20 to 25 amps. The rods that you are using? How old are they? It just might be that they have just enough moisture in them to keep them from working right.
I kind of doubt if you got a lemon there but you never know.
