My sister-in-law mentioned this inside tidbit from TTT to me yesterda, and gave me the article to read. It's kind of amusing, though not so to the actor.

This will contain a SPOILER to the film, so don't read on if you don't want to know.

During the filming of the scene when Aragorn, Legolas, and Gimli come upon the charred remains of the Urikhai (Sorry, sp?) , they find the remains of Merry's or Pippin's belt and scabbard. Believing the two have perished, they mourn their former comrades. Expressing his grief and rage at the event, Aragorn, seeing a discarded Urikhai helmet, hauls off and kicks it. The directors did four previous takes to this scene. During the fifth take, Viggo (Aragorn), kicks the helmet then screams out, clenching his fists and dropping to his knees. Peter Jackson (the director) thought Viggo was adlibbing and considered it an excellent cinematic display of grief, with this take making it to the actual movie. What he didn't realize at the time was that Viggo (Aragorn) kicked the helmet so hard that he broke several of his toes in the process and what followed was a result of that action. The movie set didn't realize until much later when filming another scene what he had done when they noticed him walking with a very visible limp and persuaded him to remove his shoe/boot.

I know it wasn't funny for the actor, but it does make for a great screen moment, and I couldn't help give a little chuckle when watching it that second time knowing the actual story behind it.
