Hi Dan, our header fits the stock frame and K member with no alterations, and is made to fit side motor mounts. So, in order to keep plenty of oil pan room (4" each side) we run 2 tubes through the fender well on the pass. side then back under just behind the lower A arm. We do the same with one tube on the drivers side. It sounds like you will have much more room availible inside the frame and would be able to do it all inside. You are right, 2 1/2" tube with a 4 1/2" or 5" collector would work well.
