What I suspect is that you are using a tip for short circuit weld. Because aluminiun required spray mode, your tip must be recess by 1/8" for proper transfert. Please check your gun if the tip is flush with your nozzle then your are set up for short circuit welding, your tip must be recess for proper weld in spray mode.
